        This method is fundamentally different from standard garment decoration. Instead of decorating a finished garment, the fabric is printed first, then cut into pattern pieces and sewn together to create a fully custom product from scratch. The result is a garment with seamless, edge-to-edge, all-over coverage that simply isn't possible with any other branding method.

        What Is Print, Cut, Sew Dye Sublimation?

        To understand this method, it helps to break it down into its three defining stages — print, cut, sew — and to understand the dye sublimation process that makes it all possible.

        Dye sublimation is a printing technology where special inks are heated until they convert from a solid directly into a gas (skipping the liquid stage — this is what "sublimation" means in chemistry). The gaseous ink penetrates the fibres of polyester fabric and bonds permanently at a molecular level. The result is a print that is part of the fabric itself, not a layer sitting on top.

        Print, cut, sew (sometimes abbreviated as PCS) refers to the production sequence: the flat fabric is printed with your full design first, then the printed fabric is cut into garment pattern pieces, and finally those pieces are sewn together into the finished garment. This is in contrast to "cut and sew then print" or "print on a finished garment" approaches, and it's what allows the design to extend seamlessly across every part of the garment — over seams, around collars, down sleeves, and right to the edges.

        How Print, Cut, Sew Sublimation Works

        The production process involves several carefully coordinated stages:

        1. Garment design and pattern layout: Your artwork is mapped onto the garment's pattern template. Each panel — front, back, left sleeve, right sleeve, collar, side panels — is laid out individually so the design flows correctly across the finished garment. This step requires careful planning to ensure patterns align at seams and the design appears as intended when the garment is assembled.
        2. Printing onto transfer paper: The design is printed onto large rolls of specialist sublimation transfer paper using sublimation inks and wide-format inkjet printers. The printed paper carries a mirror image of the design at this stage.
        3. Heat transfer to fabric: The printed transfer paper is placed face-down onto white or light polyester fabric and fed through a large calendar heat press at approximately 190–210°C under pressure. The heat causes the sublimation inks to turn to gas and permanently penetrate the polyester fibres. The transfer paper is then removed, leaving the design embedded in the fabric.
        4. Cutting: The printed fabric is cut into individual garment pattern pieces — front panel, back panel, sleeves, collar, cuffs, and any other components — following the precise pattern layout established in step one.
        5. Sewing: The cut pieces are assembled and sewn together to create the finished garment. Buttons, zippers, labels, and other trims are added at this stage.
        6. Quality control and finishing: Each garment is inspected for print quality, colour accuracy, pattern alignment at seams, stitching quality, and overall finish.

        Advantages of Print, Cut, Sew Dye Sublimation

        • True all-over, edge-to-edge printing: Unlike any other garment decoration method, PCS sublimation allows your design to cover the entire garment seamlessly — including areas that are impossible to print on a finished garment, such as under the arms, inside seam allowances, and across collar folds.
        • Unlimited colours at no extra cost: Because the printing uses a CMYK process, your design can include as many colours as you like — two or two hundred — with no additional setup or per-colour charges.
        • Photographic quality reproduction: Photographs, complex illustrations, intricate patterns, and subtle gradients all reproduce beautifully with rich detail and smooth colour transitions.
        • Permanent, unfadeable colour: The sublimation ink bonds with the polyester fibres at a molecular level. The print doesn't sit on the surface — it is the fabric colour. This means it won't crack, peel, flake, or wash out, and it maintains its vibrancy through extensive washing and wear.
        • No hand feel: Because the ink becomes part of the fibre rather than a layer on top, there is absolutely no tactile difference between printed and unprinted areas. The fabric feels completely natural — soft, smooth, and breathable throughout.
        • Fully custom garment design: You're not limited to decorating a pre-existing blank garment. You control the entire design — the pattern, the colours, the placement of logos and graphics, and even the garment's cut and style.

        Disadvantages and Limitations

        Print, cut, sew sublimation produces spectacular results, but it has specific limitations that are important to understand before placing an order:

        • Polyester fabric only: Dye sublimation only works on polyester or polyester-dominant fabrics (typically 100% polyester or blends with at least 80% polyester content). The sublimation inks bond with polyester fibres specifically — they will not adhere to cotton, linen, silk, or other natural fibres. On blended fabrics with significant cotton content, the print will appear washed out or faded because the ink only bonds with the polyester portion.
        • White or light base fabric required: Sublimation inks are transparent — they dye the fabric rather than coating it. This means the base fabric must be white or very light for colours to appear true and vibrant. You cannot sublimate onto dark-coloured fabric and expect bright results. Dark backgrounds must be created by printing the dark colour as part of the design.
        • Higher minimum order quantities: Because each order involves custom fabric printing, pattern cutting, and garment assembly, minimum order quantities are typically higher than standard decorated garments — often starting at 50–100 pieces per design, depending on the supplier and garment complexity.
        • Longer lead times: The multi-stage production process — artwork preparation, approval, printing, cutting, sewing, and quality control — means lead times are longer than simply printing onto a blank garment. Expect 3–6 weeks depending on order size and complexity, though this varies by supplier.
        • Higher unit cost: PCS sublimation involves more production stages and specialist manufacturing than standard decoration methods. The per-unit cost is higher than screen printing a logo onto a blank t-shirt, for example. However, the result is an entirely custom product, not just a decorated blank.
        • Artwork complexity: Preparing artwork for PCS sublimation is more involved than for a simple logo print. Designs must be mapped onto garment panel templates, and careful consideration must be given to pattern alignment across seams, sizing variations, and colour consistency.
        • Colour matching limitations: While sublimation produces vibrant colours, exact Pantone matching can be challenging. CMYK process printing approximates Pantone colours but may not achieve a perfect match, particularly for very specific brand colours. Fabric type, calendar press temperature, and other variables can also affect final colour.
        • Not suitable for small logo-only applications: If you simply need a company logo on the chest of a polo shirt, PCS sublimation is unnecessary and cost-prohibitive. Standard methods like screen printing, embroidery, DTF, or heat transfer would be more appropriate and economical.
        • Seam alignment: While PCS sublimation allows designs to cross seams, achieving perfect pattern alignment at every seam junction requires precise cutting and sewing. Minor misalignment at seams is sometimes unavoidable, particularly on complex patterns, though experienced manufacturers minimise this effectively.
        • Fabric feel: Polyester fabric has a different feel from cotton. While modern performance polyesters are soft and comfortable, some people prefer the feel of natural fibres. This is a garment choice rather than a print limitation, but it's worth considering for your audience.

        What Can Be Printed Using This Method?

        What It Excels At

        • Full-colour / CMYK artwork: This is what PCS sublimation is designed for. Complex, multi-colour designs are its core strength.
        • Photographic images: Photographs reproduce with excellent detail, colour depth, and smooth tonal transitions across the full fabric surface.
        • Gradients and shading: Smooth, seamless colour gradients print beautifully — from subtle background fades to bold, multi-directional colour shifts.
        • All-over repeat patterns: Company patterns, geometric designs, camouflage, florals, abstract textures — any repeating or continuous pattern can cover the entire garment.
        • Fine detail and small text: The high-resolution digital printing process reproduces fine lines, small text, and intricate graphic elements with excellent clarity.
        • Multiple design elements: Logos, sponsor names, player numbers, decorative patterns, and photographic backgrounds can all coexist on the same garment within a single production process.
        • White: White areas of the design are achieved by leaving the base polyester fabric unprinted — the white of the fabric shows through. This produces a clean, bright white.
        • Block colours and spot colours: Solid colour areas work well, though they're produced using CMYK mixing rather than pre-mixed spot inks.

        Limitations to Be Aware Of

        • Exact Pantone matching: Sublimation uses CMYK process colour, so Pantone matches are approximate. Close colour matching is achievable with careful profiling, but guaranteed exact matches cannot be assured.
        • Metallic effects: True metallic gold, silver, or foil effects are not possible with standard sublimation inks.
        • Neon and fluorescent colours: These are difficult to reproduce faithfully with standard CMYK sublimation inks and may appear less vivid than expected. Specialist fluorescent sublimation inks exist but are not universally available.
        • Black coverage: Large areas of solid black can sometimes appear slightly less dense than a true jet black, particularly if the fabric has any texture. This varies with ink quality and press calibration.
        • Printing on dark fabric: Not possible. The fabric base must be white or very light. Any dark colours in your design must be printed as part of the artwork.

        Artwork preparation for PCS sublimation is more involved than for standard garment printing. Because the design covers the entire garment and must be mapped onto individual panels, getting the artwork right from the start is critical.

        Preferred File Formats

        • Adobe Illustrator (.AI) — ideal for logos, text, patterns, and vector graphic elements
        • Adobe Photoshop (.PSD) or TIFF — essential for photographic elements or designs with complex textures and raster content
        • EPS — suitable for vector components
        • Vector PDF — acceptable if it contains editable vector paths
        • High-resolution PNG or TIFF — acceptable for raster artwork when supplied at sufficient resolution

        Critical Artwork Guidance

        • Resolution: All raster elements must be a minimum of 300 dpi at the final print size. For all-over garment designs, this means 300 dpi at the full panel dimensions — which can result in very large files. Low-resolution artwork will appear blurry or pixelated when printed at garment scale.
        • Garment panel templates: Your supplier will typically provide panel templates for the specific garment style and sizes ordered. Your artwork must be built onto these templates so the design aligns correctly across the front, back, sleeves, and other panels.
        • Colour mode: Supply artwork in CMYK colour mode for the most predictable results. RGB files will be converted, and colours may shift during conversion.
        • Pantone references: If specific brand colours are important, include Pantone references as a guide. While exact matching isn't guaranteed with CMYK process printing, it helps the printer calibrate as closely as possible.
        • Fonts converted to outlines: All text must be converted to outlines/curves to prevent font substitution.
        • Bleed: Designs should extend beyond the cut lines by at least 10–15mm on all sides (your supplier will specify the exact bleed requirement). This ensures that when the fabric is cut, there are no unprinted white edges visible on the finished garment.
        • Seam alignment: If your design includes patterns, stripes, or continuous graphics that cross seams, indicate clearly on the artwork where alignment is critical. Your supplier can advise on what's achievable.
        • Size grading: Consider how your design will scale across different garment sizes. A pattern that looks proportionally correct on a medium may need adjustment on an XXL. Discuss this with your supplier during the artwork stage.
        • Minimum text size: Around 5–6pt for clean legibility on the finished garment, though larger is always recommended for readability at a distance.
        • Minimum line thickness: Approximately 0.5mm for reliable reproduction.

        A Note on Artwork Complexity

        Because of the panel mapping, bleed, and size grading requirements, many corporate buyers provide their core design elements — logos, patterns, colour specifications, and concept references — and work with their supplier's design team to build the final garment artwork onto the correct templates.         Durability and Wash Resistance

        Print, cut, sew sublimation produces one of the most durable garment prints available. Because the ink is embedded within the polyester fibres rather than sitting on the surface, the print is extraordinarily resistant to:

        • Washing (colours remain vivid after 50+ washes under normal care)
        • Rubbing and abrasion
        • Stretching (the print moves with the fabric without cracking)
        • Sunlight and UV exposure (sublimation is more fade-resistant than most surface printing methods)

        Standard care guidance — washing at 30–40°C, avoiding bleach, and line drying or tumble drying on low heat — will maximise the garment's lifespan.

        Comfort and Breathability

        Because the print adds no layer, coating, or thickness to the fabric, sublimated garments are as comfortable, breathable, and lightweight as unprinted polyester. This is a major advantage for sportswear, event wear, and garments worn for extended periods in warm conditions. There is no stiffness, no heavy print areas, and no difference in feel between printed and unprinted zones.

        Indoor and Outdoor Suitability

        Sublimated garments perform well in both indoor and outdoor settings. The UV resistance of sublimation inks means garments used outdoors — at events, sporting fixtures, or trade shows — will maintain their colour and appearance over time.

        Order Quantities

        Minimum order quantities for PCS sublimation are typically higher than for standard decorated garments:

        • 50–100 pieces: A common minimum for many suppliers, though this varies.
        • 100–500 pieces: A comfortable production range with good per-unit value.
        • 500+ pieces: Highly economical. Per-unit costs decrease as volume increases due to production efficiencies in printing and sewing.

        For orders below 50 pieces, consider sublimation printing onto pre-made blank polyester garments (sometimes called "all-over sublimation on blanks") as an alternative. This won't achieve the same seamless edge-to-edge coverage — there may be unprinted areas under arms or at seams — but it offers a similar visual impact at lower quantities.

        Lead Times

        Expect longer lead times than standard garment decoration:

        • Artwork preparation and approval: 3–7 working days, depending on complexity and revision rounds
        • Sample production (if required): 7–14 working days for a physical sample
        • Bulk production: 14–28 working days depending on order size
        • Shipping: Additional time depending on destination

        Planning ahead is essential. For event-specific garments, we recommend starting the process at least 6–8 weeks before the required delivery date.

        Sampling

        For PCS sublimation, we strongly recommend approving a physical sample before committing to bulk production. Because the garment is custom-made — including the fabric print, cut, fit, and construction — a sample allows you to verify:

        • Colour accuracy and vibrancy
        • Design placement and pattern alignment across seams
        • Garment fit, sizing, and comfort
        • Fabric weight and feel
        • Overall quality and finish

        Common Misconceptions

        • "Sublimation works on cotton" — It does not. Sublimation inks bond with polyester fibres only. On cotton or cotton-rich blends, the print will be faint, washed out, or non-existent.
        • "It's just like a big DTF transfer" — DTF applies a transfer layer on top of the fabric. Sublimation embeds the ink within the fibres. The feel, durability, and breathability are fundamentally different.
        • "You can sublimate onto any colour fabric" — The base fabric must be white or very light. There is no white sublimation ink — white areas come from the unprinted white fabric showing through.
        • "It's only for sportswear" — While PCS sublimation is popular for sports jerseys, it's equally effective for corporate polos, event uniforms, fashion garments, hospitality wear, and branded merchandise.
        • "The print will fade after a few washes" — Sublimation is one of the most wash-resistant printing methods available. The ink is part of the fibre and does not sit on the surface.

        • You want a premium, lightweight, breathable garment with no print feel on the fabric
        • You're ordering 50 or more pieces of the same design

        • You want complete creative control over every aspect of the garment design

        Consider Another Method When:

        • You only need a small logo on the chest or sleeve — screen printing, embroidery, DTF, or heat transfer are simpler and more cost-effective
        • You need cotton garments — sublimation requires polyester; consider screen printing or DTF for cotton
        • You're ordering fewer than 50 pieces — DTF, DTG, or sublimation onto blank polyester garments may be more practical
        • You need garments within a very short timeframe — PCS production lead times are longer than standard decoration methods
        • Your budget is limited and the priority is a basic branded garment rather than a fully custom product — decorating blank garments will be significantly cheaper
        • You require exact Pantone colour matching with no tolerance for variation — spot-colour screen printing offers more precise colour control
