        Silk Screen Printing on Garments: The Definitive Guide for Corporate Buyers and Event Organisers

        Silk screen printing — often simply called screen printing — is the most established and widely used method for branding garments in the promotional products industry. From company polo shirts and event t-shirts to staff uniforms and branded hoodies, screen printing has been the go-to decoration method for decades. If you're ordering printed garments for your business, this guide explains exactly how it works, what it's best suited to, and how to get the best results from your order.

        What Is Silk Screen Printing?

        Silk screen printing (also known as silkscreen, serigraphy, or simply screen printing) is a technique where ink is pushed through a mesh screen onto the fabric beneath. Each colour in your design requires its own screen, and the ink is applied one colour at a time, building up the final image layer by layer.

        The term "silk screen" is historical — the mesh was originally made from silk, though today it's almost always a fine synthetic polyester mesh stretched tightly over a frame.

        In the corporate gifts world, screen printing is prized for its bold, vibrant colours, excellent durability, and outstanding cost-effectiveness on medium to large orders. It's the method behind the vast majority of branded t-shirts, polo shirts, and promotional garments you encounter at events, trade shows, and workplaces.

        How Screen Printing Works

        The process is mechanical and hands-on, though modern production facilities use automated carousel presses for speed and consistency. Here's how it works:

        1. Artwork preparation and separation: Your design is separated into individual colour layers. Each colour in the design will be printed separately, so the artwork must be broken down into distinct colour channels.
        2. Screen creation: For each colour, a fine mesh screen is coated with a light-sensitive emulsion. Your artwork for that colour layer is transferred onto a transparent film and placed over the coated screen. The screen is then exposed to UV light. The areas covered by the artwork remain soft and are washed away, leaving open mesh in the shape of your design. The surrounding emulsion hardens and blocks ink from passing through.
        3. Setup on press: The screens are mounted onto a printing press (typically a rotary carousel press for multi-colour work). The garment is placed flat on a platen beneath the screen. Each screen is carefully aligned (registered) so that all colour layers line up precisely.
        4. Ink application: Ink is placed at one end of the screen and a squeegee is drawn firmly across the mesh, forcing ink through the open areas and onto the fabric below. One pass deposits a layer of ink in the shape of that colour element.
        5. Flash curing between colours: For multi-colour designs, each colour layer is briefly flash-cured (partially dried with heat) before the next colour is applied. This prevents wet inks from mixing.
        6. Final curing: Once all colours have been printed, the garment passes through a conveyor dryer or heat tunnel at approximately 150–160°C. This fully cures the ink, bonding it permanently to the fabric fibres.

        The result is a thick, vibrant, opaque layer of colour that is extremely durable and maintains its appearance through many washes.

        Advantages of Screen Printing on Garments

        • Bold, vibrant colours: Screen printing inks are thick and opaque, producing rich, saturated colours that stand out — even on dark fabrics.
        • Excellent Pantone colour matching: Inks are pre-mixed to exact Pantone references before printing. This makes screen printing one of the most reliable methods for achieving precise brand colours.
        • Outstanding durability: A properly cured screen print can last the lifetime of the garment. It withstands repeated washing, stretching, and daily wear without significant fading or cracking.
        • Extremely cost-effective at volume: Once the screens are set up, the per-unit print cost is very low. The more garments you print, the cheaper each one becomes. This makes screen printing ideal for orders of 50 pieces and above.
        • Fast production speed: Automated presses can print hundreds or thousands of garments per day, making screen printing practical for large corporate orders and tight deadlines.
        • Consistent results: The mechanical process ensures every garment in a run looks identical, which is essential for staff uniforms and corporate merchandise programmes.
        • Works on virtually all garment types: Cotton, polyester, poly-cotton blends, nylon, and other common garment fabrics all print well with screen printing.
        • Specialty ink options: Beyond standard colours, screen printing can use metallic inks, glitter inks, glow-in-the-dark inks, puff inks (raised texture), high-density inks, and reflective inks for special effects.
        • Soft-feel options available: Water-based and discharge inks produce a softer hand feel where the ink soaks into the fabric rather than sitting on top, ideal for fashion-forward or premium branded garments.

        Disadvantages and Limitations

        • Setup costs per colour: Each colour requires its own screen, which involves a setup charge. A four-colour logo requires four screens. This makes multi-colour designs more expensive, particularly on smaller orders where the setup cost is spread across fewer garments.
        • Not economical for very small quantities: Because of the fixed screen setup costs, orders under 20–30 pieces may become expensive on a per-unit basis. For very small runs, DTF or DTG printing may be more practical.
        • Limited colours per design (practically): While there's no absolute maximum, most standard production runs work with one to six spot colours. Each additional colour adds cost and complexity. Designs with eight or more colours become impractical compared to digital methods.
        • Not ideal for photographic images: Screen printing is fundamentally a spot-colour process. While CMYK process screen printing and simulated process printing exist, they're specialist techniques that add cost and don't match the quality of digital printing for true photographic reproduction.
        • Gradients require halftoning: Smooth gradients must be converted to halftone dot patterns. These can look effective, but they lack the seamless transitions possible with digital printing methods.
        • Design changes are costly: Any change to the artwork — even a small correction — requires new screens to be made. It's important to finalise artwork before production begins.
        • Registration challenges on fine detail: Multi-colour designs with very tight registration (where colours sit precisely next to each other without gaps or overlaps) can be challenging, particularly on stretchy or textured fabrics.
        • Print position limitations: Screen printing is easiest on flat, accessible areas of a garment — front chest, back, and sleeves. Printing over seams, zippers, pockets, or in very small areas (like collar labels) requires special handling.

        What Can Be Printed Using Screen Printing?

        What It Does Exceptionally Well

        • Single-colour logos: This is screen printing at its simplest and most cost-effective. A one-colour company logo on a polo shirt or event t-shirt will look crisp, bold, and professional.
        • Spot colours (two to six colours): Multi-colour logos with distinct, separate colour areas are screen printing's core strength. Each colour is printed as a solid, vibrant layer.
        • Pantone matching: Inks are mixed to precise Pantone formulas before printing. If your brand guidelines specify Pantone 2945 C, that's exactly what you'll get.
        • Block colours and solid fills: Large areas of solid colour print beautifully — dense, opaque, and consistent across the entire run.
        • Bold graphics and text: Strong, graphic logo styles with clear shapes and defined edges are ideal.
        • White ink on dark garments: Screen printing white is thick and highly opaque, covering dark fabrics cleanly in a way that many other methods struggle to achieve.
        • Metallic effects: Gold, silver, and other metallic inks are readily available and produce an eye-catching finish.
        • Specialty finishes: Puff print (raised texture), high-density print, flock, glitter, reflective, and glow-in-the-dark effects are all achievable with screen printing.

        What It Does Adequately

        • Halftones and shading: Gradients and tonal variations can be achieved using halftone dot patterns. Results can be very effective for simple fades or tonal backgrounds, though they won't match the seamlessness of digital methods.
        • Fine detail and small text: Screen printing handles moderate detail well, though there are practical limits. Very fine lines (below 0.5mm) and very small text (below 6pt, depending on the font) may not reproduce cleanly, especially on textured fabrics.

        What It Doesn't Do Well

        • Full-colour / CMYK photographic images: While CMYK process screen printing exists, it's a specialist technique that doesn't deliver the same photographic quality as DTF or DTG printing. It also requires very precise registration and is more suited to lighter-coloured garments.
        • Complex gradients across many colours: Multi-directional, multi-colour gradients are extremely difficult to reproduce convincingly.
        • Designs with dozens of colours: If your design contains ten or more distinct colours, it becomes impractical and prohibitively expensive with screen printing.

        Typical Products

        In the corporate gifts and promotional garments industry, screen printing is most commonly applied to:

        • T-shirts (the most popular screen-printed product worldwide)
        • Polo shirts
        • Hoodies and sweatshirts
        • Jackets and gilets
        • Cotton and canvas tote bags
        • Drawstring bags
        • Aprons
        • Caps (typically flat-panel printing before assembly)
        • Sports bibs and jerseys
        • Hi-vis vests and workwear

        Artwork Requirements

        Preferred File Formats

        • Adobe Illustrator (.AI) — the industry standard for screen printing artwork
        • EPS — a reliable vector format compatible with all prepress workflows
        • Vector PDF — ensure it contains editable vector elements, not simply an embedded raster image
        • SVG — acceptable for simpler designs

        Vector artwork is essential for the best results. Screen creation requires clean, sharp edges and clearly defined colour separations. Vector files allow the printer to scale your logo to any size and separate colours precisely.

        When Raster Files May Be Acceptable

        If vector artwork is genuinely unavailable, high-resolution raster files can sometimes be used as a basis for recreation:

        • PNG (with transparent background)
        • TIFF
        • JPEG (at very high resolution)

        These should be a minimum of 300 dpi at the final print size. However, raster files will often need to be redrawn as vectors by the printer's artwork team, which may incur additional charges and affect lead times.

        Practical Artwork Guidance

        • Convert all fonts to outlines/curves: This prevents font substitution issues and ensures text appears exactly as intended.
        • Specify Pantone colour references: State the exact Pantone colour code for each element of your design (e.g., Pantone 286 C for blue, Pantone 485 C for red). This is how the printer mixes your ink to achieve an exact colour match.
        • Keep colours separated: Design with clear, distinct colour layers. Avoid overlapping colours or transparency effects that complicate separation.
        • Minimum line thickness: Typically 0.5mm for positive (printed) lines and 0.7mm for reversed-out (negative) lines. Thinner lines may fill in or disappear.
        • Minimum text size: Around 6pt for standard fonts, though bold or simple sans-serif fonts may reproduce at slightly smaller sizes. Script or thin serif fonts should be larger — 8pt or above.
        • Print area: Check the available print area for your chosen garment. Common positions include left chest (typically 80–100mm wide), full front (up to 300mm wide on adult t-shirts), and full back (up to 350mm wide).
        • Avoid unnecessary complexity: The fewer colours and simpler the design, the more cost-effective and reliable the screen printing process will be.

        Other Important Information

        Durability and Wash Resistance

        Screen printing is one of the most durable decoration methods available for garments. Plastisol inks (the most common type used) are cured at high temperatures and form a permanent bond with the fabric. A well-printed garment can typically withstand 50+ washes without significant deterioration.

        To maximise print life, standard care advice applies:

        • Wash inside out at 30–40°C
        • Avoid tumble drying on high heat
        • Do not iron directly over the print
        • Avoid harsh detergents or bleach

        Ink Types and Finish

        There are several ink options available, each with different characteristics:

        • Plastisol ink: The industry standard. Sits on top of the fabric, producing a slightly raised, smooth, opaque finish. Excellent coverage and colour vibrancy. Slight plastic feel on the fabric.
        • Water-based ink: Soaks into the fabric fibres, producing a softer hand feel with no raised texture. Colours are slightly less vibrant on dark fabrics but produce a premium, "fashion" feel on lighter garments.
        • Discharge ink: Removes the dye from dark fabric and replaces it with colour. Produces an extremely soft print with no hand feel at all — the ink becomes part of the fabric. Only works on 100% cotton garments with reactive dyes.

        Your choice of ink type will affect the look, feel, and cost of the finished product. For most corporate and promotional garments, plastisol is the default choice unless a softer feel is specifically requested.

        Printing on Dark vs Light Garments

        Screen printing works brilliantly on both dark and light garments, but the process differs:

        • Light garments: Colours are printed directly onto the fabric. The ink is slightly translucent and the garment colour shows through subtly, producing a softer result.
        • Dark garments: A white underbase (a solid layer of white ink) is printed first beneath the design colours. This ensures the colours appear bright and true against the dark fabric. The underbase adds one extra screen and one extra print pass to the process.

        Setup Charges

        Screen setup charges are a standard part of screen printing pricing. Each colour/screen typically carries a one-time setup fee. These fees cover:

        • Film output
        • Screen coating and exposure
        • Screen mounting and registration
        • Initial ink mixing and press setup

        Setup charges are fixed regardless of order quantity, so they become proportionally smaller on larger orders. On a 500-piece order, screen charges are negligible per unit. On a 25-piece order, they're more noticeable.

        Order Quantity Considerations

        Screen printing becomes increasingly cost-effective as quantities rise. Typical guidance:

        • Under 20 pieces: Consider DTF or DTG printing instead — the setup costs may make screen printing disproportionately expensive.
        • 20–50 pieces: Screen printing is viable, especially for one or two-colour designs, though setup costs will be a visible component of the price.
        • 50–500 pieces: Screen printing's sweet spot. Excellent value with consistent, high-quality results.
        • 500+ pieces: Highly economical. Per-unit print costs become very low, making screen printing the clear choice for large corporate orders.

        Lead Times

        Screen printing typically requires slightly longer lead times than digital methods because of the screen preparation process. However, once setup is complete, production is fast. For standard corporate orders, allow 7–14 working days for production depending on quantity, complexity, and garment availability.

        Common Misconceptions

        • "Screen printing looks cheap" — Quite the opposite. High-quality screen printing produces a premium, professional finish that's preferred by fashion brands and major corporations alike.
        • "You can print any image" — Screen printing works best with vector-based, spot-colour designs. Photographs and complex illustrations are better suited to digital methods.
        • "More colours don't add much cost" — Each additional colour requires a new screen, setup time, and print pass. A six-colour design costs significantly more than a one-colour design.
        • "The print will crack after a few washes" — With proper curing and reasonable garment care, screen prints are among the most durable decoration methods available.

        Best Use Cases

        Choose Screen Printing When:

        • Your design has one to four spot colours with bold, defined shapes
        • You need exact Pantone colour matching for brand compliance
        • You're ordering 50 or more garments
        • Durability and wash resistance are priorities
        • You want vibrant, opaque colours on dark garments
        • You need consistent results across hundreds or thousands of identical garments
        • You want specialty finishes like metallic, puff, or reflective ink
        • You're ordering staff uniforms, event t-shirts, or promotional clothing that will be worn repeatedly

        Consider Another Method When:

        • Your design is a full-colour photograph or complex illustration — DTF or DTG printing will produce better results
        • You're ordering fewer than 20 pieces — DTF printing avoids heavy setup costs
        • Your design has many colours (eight or more) — DTF is more practical and cost-effective
        • You need different names or personalisation on each garment — digital methods handle variable data easily
        • You want a completely invisible hand feel on premium garments — discharge printing or DTG on light garments may be preferable
        • You need a small logo embroidered for a premium, textured look — embroidery is better suited to high-end polos and jackets
